When Cut and Sew Is Actually Necessary (and When It Isn't)
Cut and sew is not the right approach for every brand or every project. If a stock blank in the right fabric weight and color achieves what you need, combining that blank with quality decoration — screen printing, embroidery, DTG — is faster, less expensive per unit, and involves far less development time. That is a completely legitimate path, and we’ll tell you so if it applies to your situation.
Cut and sew manufacturing makes sense when the silhouette, construction, or material combination is the product — when what you’re building cannot be achieved by decorating an existing blank. Specific scenarios where cut and sew is the right call:
- Your design requires seam placements, panel structures, or construction details that no blank on the market offers
- The fabric you need — a specific weight, blend, or performance finish — isn’t available in blank form at commercial scale
- The silhouette itself is proprietary to your brand: a unique drop-shoulder angle, an oversized crop ratio, a structured chest panel
- You need engineered prints where the graphic must be aligned to the cut — panels, yokes, or seam-matched patterns
- You’re building a technical garment (compression, moisture management, bonded seams) where blank construction creates performance compromises
If your design doesn’t require any of the above, use a blank and invest the savings in better decoration, better labels, or a smaller initial run to test the market. We work with both paths — custom cut and sew services and blank-based decoration programs — and the recommendation we give always depends on what you’re actually trying to build, not what produces the larger production invoice.
Cut and sew unit costs are meaningfully higher than comparable blank-based programs at the same MOQ. Pattern development, extended sampling rounds, and higher material waste during cutting all add to the per-garment cost. At 100 pieces, a cut-and-sew T-shirt program will typically cost 40–70% more per unit than buying a comparable blank and decorating it. That premium is worth paying when the construction is the product. It is not worth paying when a blank would do the same job.
Our Cut and Sew Process
Six steps from design to delivery. Each step below includes an honest note on where delays actually happen in production — not the optimistic version.
Tech Pack & Pattern Development
Pattern making is where most cut and sew programs lose time. If you arrive with a complete tech pack — construction details, measurements by size, material callouts, seam specifications — we can move directly to pattern grading and fabric sourcing. If you have a reference garment and measurements but no tech pack, we draft the tech pack as part of sampling, which adds 5–7 days. If you have neither, budget an extra 1–2 weeks and an additional sampling round before the fit conversation is productive.
Delay risk: HIGH — more ambiguity at this stage multiplies sampling rounds later.
Fastest path: arrive with a completed tech pack or a fitting reference garment plus measurement spec.
Fabric Sourcing
We source from our established mill network covering knit fabrics, wovens, performance textiles, and specialty constructions. Standard fabric sourcing takes 3–5 days for in-stock materials. If your program requires a custom fabric specification — a specific GSM, a proprietary blend, or a mill-dyed colorway — fabric minimums are often higher than your garment MOQ. A 100-piece garment order using a custom-dyed fabric may require a fabric minimum of 200–300 meters, which translates to more finished units than you ordered. We surface this constraint upfront before you commit, not after sampling.
Delay risk: MEDIUM — custom fabric development adds 2–4 weeks independently of garment sampling.
Proto Sampling
The first proto is typically ready 7–10 days after pattern and fabric are confirmed. For simple jersey constructions with a clear tech pack, first protos often hit the mark on silhouette with only minor fit adjustments needed. For complex styles — multi-panel outerwear, bonded seam activewear, structured wovens — expect two sampling rounds as standard. The second round corrects fit deviations identified in the first, and takes 7–10 additional days. Do not book production freight or set a hard launch date until after a first proto review.
Delay risk: HIGH for complex styles — plan for two rounds, treat one round as a lucky outcome.
Fit Approval & Pre-Production Sample
Once you’ve approved the proto fit, we produce a pre-production (PP) sample in bulk fabric — not the proto fabric, which is sometimes cut from closer stock to speed development. The PP sample confirms that bulk material behaves the same way as the proto: stretch, drape, color, and seam integrity. PP sample production takes 5–7 days. Production is not booked until you sign off on the PP sample. This is the last opportunity to catch issues before the full run is cut.
This step catches fabric-behavior surprises before they become 500-unit problems.
Bulk Cut & Sew Production
Bulk production begins after PP sample sign-off and deposit receipt. Fabric is laid in plies and cut against the approved pattern. Cut panels move through the sewing line in sequence — assembly, overlock, topstitch, bartack, and any specialized construction steps. Production timeline depends on order size and construction complexity: 100-piece jersey programs typically run in 12–18 production days. Woven programs or orders with technical construction run 18–25 days.
Delay risk: LOW once production begins — the main variable is upstream queue position.
Finishing, QC & Packing
Finished garments go through trimming, pressing or steaming, and inline quality control — measurements checked against the approved spec, seam integrity tested, and visual defects flagged. Labeling (woven main labels, care labels, hangtags) and packaging (polybags, cartons, retail-ready folding) are completed before shipment. We document and photograph all QC passes. A final inspection report is sent before goods leave the factory.

The practical summary: if a customer could look at your garment inside-out and identify the blank it was made from, and that doesn’t compromise your brand’s value proposition, use a blank. If the garment itself — the way it sits, fits, or feels — is part of what you’re selling, cut and sew is the right path. Both are legitimate strategies. The mistake is applying cut and sew to a project where a blank would produce an equivalent result at half the cost and a third of the lead time.

When you buy a blank T-shirt and add a screen print or embroidery, the silhouette, weight, seam placement, and construction are already fixed — you’re only changing what appears on the surface. That is a legitimate approach for many brands. Cut and sew is different: it starts with fabric, creates a pattern to your specifications, cuts the fabric to that pattern, and sews the pieces together into a finished garment. Every variable — silhouette, seam routing, panel structure, fabric blend, construction method — is a decision you make.
That control comes with more complexity, a longer development timeline, and a higher unit cost than decorating a blank. Cut and sew clothing is not the right choice because it sounds more custom — it’s the right choice when the construction itself is what differentiates the product.
100 pieces per style for most jersey-based categories — T-shirts, hoodies, activewear, joggers, and similar knit constructions. 200 pieces for woven or technical construction programs — dress shirts, chino bottoms, structured outerwear with lining.
The difference is not arbitrary. Woven fabric requires more precise pattern cutting against grain lines, carries a higher material waste ratio during the spreading and cutting process (typically 15–22% waste vs. 8–12% for jersey), and involves longer sampling because fit behavior in wovens is more sensitive to pattern adjustments. Setting the same MOQ for both would mean absorbing those costs ourselves, which is not how factory pricing works. 200 pieces is the honest number for wovens at this scale.

If you have neither: we can still start from sketches or a detailed description, but expect an additional 1–2 weeks in development and at least one extra sampling round. The first proto will inevitably surface decisions that need to be made about fit and construction — decisions that a tech pack forces you to make before sampling, not during it.
The cost of developing a tech pack before coming to us is almost always recovered in faster sampling and fewer revision rounds. If you have a reference garment but no tech pack, bring us the garment and your measurement spec. That is enough to start.
Blanks plus decoration is the right approach when the silhouette of a stock garment is acceptable for your brand and the decoration — graphic, color, label branding — is the differentiating element. It is faster to market, lower cost per unit, and requires almost no development time. For many brands, especially those launching with limited capital or testing a concept, this is the correct strategy.
Cut and sew is the right approach when the silhouette, fabric, or construction detail is the product itself — when your design requires something the blank manufacturer did not build into the garment. Specific criteria:
- You need a seam placement that no commercial blank offers
- Your fabric specification — a weight, blend, or performance finish — doesn’t exist in blank form
- The panel construction creates the aesthetic (blocked colorways, engineered prints that cross seams)
- The fit is a brand-defining element that stock blanks cannot approximate
The honest test: if you could hand a competitor the exact same blank and they could make a product indistinguishable from yours by decorating it, a blank is probably sufficient. If the garment’s construction is proprietary — something a competitor can’t replicate by buying the same blank — cut and sew is the path that protects that differentiation.
